Ultrasonic plastic welding is the joining or reforming of thermoplastics through the use of heat generated by the high frequency mechanical movement. It is achieved by converting high frequency electrical energy into high frequency mechanical motion. This mechanical movement, together with the applied force, creates frictional heat on the mating surfaces of the plastic components (joint area) so that the plastic material melts and forms a molecular bond between the parts. The following drawings illustrate the basic principle of ultrasonic welding.

History

The practical application of ultrasonic welding for rigid plastics was completed in the 1960s. At this point only hard plastics could be welded. The patent for the ultrasonic method for soldering rigid thermoplastic parts was awarded to Robert Soloff and Seymour Linsley in 1965. Soloff, founder of Sonics & Materials Inc., was a laboratory manager at Branson Instruments, where thin plastic films were welded In bags and tubes Using ultrasonic probes. Unconsciously, he moved the probe near a plastic tape dispenser and the dispenser halves were welded together. He realized that the probe did not need to move manually around the piece, but that ultrasonic energy could travel through and around rigid plastics and weld a complete gasket. He continued to develop the first ultrasonic press. The first application of this new technology was in the toy industry.
The first automobile made entirely of plastic was assembled using ultrasonic welding in 1969. Although plastic cars were not hooked, ultrasonic welding did. The automotive industry has been using it regularly since the 1980s. It is now used for a multitude of applications.

Process

For joining complex injection moulded thermoplastic parts, the ultrasonic welding equipment can be easily customised to fit the exact specifications of the parts to be welded. The pieces are sandwiched between a fixed-shaped nest (anvil) and a horn (horn) connected to a transducer, and acoustic vibration of ~ 20 kHz of low amplitude is emitted. (Note: Common frequencies used in ultrasonic welding of thermoplastics are 15 kHz, 20 kHz, 30 kHz, 35 kHz, 40 kHz and 70 kHz). When soldering plastics, the interface of the two parts is specially designed to concentrate the fusion process. One of the materials usually has a pointed power director who contacts the second plastic part. Ultrasonic energy fuses punctual contact between the parts, creating a joint. This process is a good automated alternative to glue, screws or press fit designs. It is usually used with small parts (eg cell phones, consumer electronics, disposable medical tools, toys, etc.), but can be used on parts as large as a small group of automotive instruments. Ultrasounds may also be used for brazing metals, but are typically limited to small, malleable fine metal soldering, e.g. Aluminium, copper, nickel. Ultrasounds would not be used to weld the chassis of a car or to weld parts of a bicycle together, due to the required power levels.
Ultrasonic welding of thermoplastics causes local melting of the plastic due to the absorption of the vibratory energy along the joint to be welded. In metals, welding occurs due to the high pressure dispersion of surface oxides and the local movement of materials. Although there is heating, it is not enough to melt the base materials.
Ultrasonic welding can be used for both hard and soft plastics, such as semi-crystalline plastics and metals. Ultrasonic welding machines also have much more power now. The understanding of ultrasonic welding has increased with research and testing. The invention of more sophisticated and inexpensive equipment and the greater demand of plastic and electronic components has led to an increasing knowledge of the fundamental process. However, many aspects of ultrasonic welding still require more study, such as relating the quality of the weld to the process parameters. Ultrasonic welding remains a rapidly developing field.
Scientists at the Institute of Materials Science and Engineering (WKK) at the University of Kaiserslautern, with the support of the German Research Foundation (Deutsche Forschungsgemeinschaft), have been able to demonstrate that the use of ultrasonic welding processes can lead to very durable bonds Between light metals and carbon-fiber-reinforced polymer (CFRP).
