A regenerative micro-scale heat exchanger has been designed, optimized and manufactured for use in a micro-Stirling device. New design and manufacturing techniques made it possible to minimize axial run losses and pressure drop, while maximizing thermal regeneration performance. The manufactured prototype is composed of ten assembled separate layers of alternating metal-dielectric composite material. Each layer is offset to minimize conduction losses and maximize heat transfer by interrupting the boundary layer. A grid pattern of non-contiguous flow passages of 100 micrometers square with a nominal wall thickness of 20 microns and a total thickness of ten layers of 900 microns was formed. The application of the heat exchanger is provided in the areas of micro-coolers / coolers, micro power devices, and micro-fluidic devices.
